PLC retrofits that come with a rollback plan — line-walked before code is written.
PLC Retrofit is a structured 6-week modernization of one or more PLC cabinets, swapping legacy comms for OPC UA, ADS or Sharp7 with a measurable production rollback plan.
Legacy PLC comms become the bottleneck that AI can't reach.
A modern AI vision engine produces verdicts at 30 Hz; the legacy cabinet talks once per second over a proprietary protocol. The retrofit isn't an upgrade for its own sake — it's the integration prerequisite that lets the AI layer actually drive the line. Done badly, the retrofit becomes a multi-month production-disruption project. Done well, each cabinet swap is a measured 6-week engagement with a parallel-run period and a documented rollback.
Five phases per cabinet.
Cabinet survey (week 1)
Physical line walk (or video walk for US engagements), document existing wiring, identify retrofit candidates, propose minimum-impact integration points.
Protocol selection (week 2)
OPC UA / ADS / Sharp7 choice based on vendor, license, and latency requirements; written rationale.
Bench prototype (weeks 3–4)
Retrofit one cabinet in lab, end-to-end test with NexusVisionOrchestrator or alternative consumer.
Production rollout (weeks 5–6)
Staged install per line, parallel-run period, cutover plan with rollback.
A fifth "handover" phase always follows: runbook, monitoring setup, on-call coverage during the initial weeks of production operation.
What you walk away with.
- Cabinet survey report with wiring diagrams
- Protocol-selection document with written rationale
- Retrofitted cabinet(s) deployed and running on the line
- Rollback plan, tested in the bench prototype phase
- Runbook + on-call cheat sheet for operators
- First-30-day on-call support included
When NOT to hire me for this
If you need hard real-time (< 1 ms jitter) or safety-PLC integration, I'm not your engineer — those are specialist domains. Soft real-time (≤ 5 ms typical jitter on Beckhoff ADS) and standard PLC integration are well within scope.
PLC retrofit questions.
What is a PLC retrofit at CodingNexus?
A 6-week structured modernization of one or more PLC cabinets, swapping legacy comms for OPC UA, ADS or Sharp7 with a measurable production rollback plan. Per cabinet.
Which PLCs do you cover?
Siemens S7 (Sharp7), Beckhoff (ADS, TwinCAT), CODESYS-based controllers (OPC UA). Other vendors handled case-by-case after evaluation.
What about safety-PLC?
Not in scope. Safety-PLC programming and SIL-rated systems are specialist disciplines — we coordinate with a partner or refer.
What is the rollback plan?
Every retrofit ships with a documented rollback to the pre-retrofit state, tested in the bench prototype phase. Production rollouts are staged with parallel-run periods before final cutover.
